A sheet of thermoplastic is clamped in a frame and heated until it softens and sags slightly. A mould rises into the sheet, or the sheet lowers onto the mould, and a vacuum is applied through small holes in the tool. Atmospheric pressure above pushes the pliable sheet down against every contour of the mould as the air below is evacuated. The plastic cools, holds the shape, and is then trimmed to its finished outline.
Because only atmospheric pressure does the forming, the tooling can be relatively simple and inexpensive. Moulds can be made from resin, machined composite or even printed material for short runs, which keeps entry costs low and lead times short.

Strengths and Honest Limits

The strengths of vacuum forming are speed, low cost tooling, light weight and excellent large area clarity. Its limits are equally clear. Detail resolution is modest because the vacuum drapes the sheet rather than forcing it into fine features. Deep draws thin the material, so wall thickness must be planned. Only one side of the sheet is formed against the tool, so the reverse face follows the general shape but not fine detail.
